- Special purpose Automatic single head vertical Hydraulic Pressure Testing equipment for Pressure Testing of Hollow Steel Bodies equipped with Automatic component Handling ROBOT and Automatic Maximum Expansion and Permanent Deformation Measuring System. The Hollow Steel Bodies are subjected to internal Hydraulic Pressure of 250 to 1200 kg per square cm. for a period of maximum 20 seconds to ascertain that the bodies withstand the specified hydraulic pressure during the specified dwell time. Pressure is being applied on the Fluid inside the Hollow Body's cavity after suitable sealing of the mouth (open end of the hollow body), so as to achieve the set magnitude of hydraulic Pressure for specified duration/ Dwell Time.
- The Hydraulic Pressure Testing Equipment is being equipped with (a) The Component Handling Automation including handling Robot and (b) Automatic Measurement System for measurement of maximum expansion (during the application of specified Pressure) and permanent deformation (immediately after the release of the specified pressure) on the specified component.
- Scope: ON TURN KEY BASIS: Design, manufacture, supply, erection and commissioning, proving including training of the Pressure Testing Equipment with Complete Handling Automation Including Handling ,Robot and accessories to its desired capacities including the proving of accuracies and rated output of specified tooled up component.
- The Hydraulic Pressure Testing Equipment is suitable for carrying out the Pressure Testing operation on the internal cavity of the Three types of specified Hollow Steel Bodies, with handling automation and with automatic measurement of expansion and permanent set values of each specified components, on mass production basis.
- Production Rate is 40 nos. of Hollow Bodies per hour. The cycle time with Complete Handling Automation Including Handling Robot and with Automatic Measurement of Maximum Expansion & Permanent Deformation Measurement System of the specified component.
- Proving the Automatic Measurement of maximum expansion and Permanent Deformation system interfaced with the equipment for the specified component
- The components to be pressure tested are heat treated Hollow Steel Bodies of nominal Outside Diameters ranging from 100 mm to 200 mm. Length ranging from 400 mm to 1000 mm. He Pressure Testing Equipment, Handling Robot, in-feed and out-feed conveyors and the accessories should have capacities to handle Maximum outside diameter of 200 mm and maximum Length: 1000 mm. of Hollow Bodies
- Specified Components to be pressure tested: 1) Hollow Body as per drawing no. SM-XXXX. 2) Hollow body as per drawing no. XXXXX (with automatic measurement & recording of expansion & permanent deformation values). & 3) Hollow Body as per Drawing no.SM-XXX.
- Shape of Hollow bodies: Ogive shaped. The Hollow Steel Body has a narrow opening at the mouth end and a heavy closed end at the base.
- The weight of the Hollow Bodies : 15 Kgs. to 50 Kgs. The Pressure Testing Equipment, Handling Robot, Conveyors and accessories should have capacities to handle Maximum Component Weight: 100 Kg.
- Adjustable Testing Pressure: 250 to 1200 Kg. / Square Cm.
- Adjustable Timer: For Dwell time of pressure testing from 05 seconds to 20 seconds.
- Main frame Structural Section: The frame, columns, crown, base, is fabricated from the structural steel as per IS : 2062-2011 and stress relieved. Mounting surfaces of the fabricated structure shall be machined square with respect to vertical axis so that the moving parts such as ram, shall be perfectly aligned with the Sealing-Cum-Pressure Testing Head of Equipment, as per prevailing machine tool manufacturing standard.
- The Pressure Testing Equipment is equipped with two nos. of VFD gear motor driven Conveyors; i.e. one In-Feed Conveyor placed at the input end of the Equipment. Other is the Out- Feed Conveyor, placed at the output end of the equipment.
- The Pressure Testing Equipment consists of a Heavy Duty Steel Top Beam and Bottom Cross Beam /base linked to each other by two columns.
- The Bottom Cross Beam incorporates the Pressure Cylinder.
- The Top Cross Beam carries the Sealing -Cum- Pressure Testing Cylinder which seals the mouth of Hollow Body and functions to intensify the pressure
- The Testing Station is properly aligned and coincides with the Sealing-Cum- Testing Head of the Equipment, so as to maintain the verticality of Hollow Body under test and required sealing is achieved (of the mouth of Hollow Body) during the complete Dwell Time/ Testing Period.
- At the Testing Station, there will be an arrangement of Ram to lift upwards the Filled Hollow Body and to get its mouth properly seated to the stationary Sealing-Cum -Testing Head oi Equipment before Pressure Testing.
- At the Testing Station the Hollow Steel Body is made to move upwards by means of Hydraulic Cylinder & Ram and is made to sea! its mouth against stationary Sealing -Cum- Testing Head fitted at the Top Cross Beam.
- The Ram actuating from the bottom, (in accordance to the setting of proxy sensors), facilitates sealing of the mouth of the Hollow Body under test, by its upward movement against the stationary Top Sealing -Cum-Testing Head.
- The water available in the cavity and the hydro-emulsion pressure intensifier generates the high pressure for desired magnitude for specified duration.
- All the sliding parts such as Guide Bar, Piston Rod & Safety Doors with Rollers shall be chromium plated.
- The equipment is provided with the suitable capacity of Hydraulic Pump and centrifugal water pump with drive motor and tank, water filters etc.
- The power pack will be designed to operate at working pressure & Volume 1.50 Times o Normal Operating Pressure and Volume. All valves, Pumps, Pipelines & accessories shall b‹ designed accordingly.
- To amplify the Hydraulic Pressure into coolant pressure for Pressure Testing, hydraulic intensifier / pressure multiplier to be provided, which increases the hydraulic pressure into coolant/ emulsion pressure by 4 to 6 times.
- The equipment will be provided with all safety devices, guards and controls for safety of operators and Equipments.
- In case the Testing Pressure has not reached or the pressure drops pre-maturely before the specified testing period, it must be immediately indicated by a Light Signal / Audio-Visual Alarm and there shall be simple arrangement to repeat the Pressure Testing operation on the same component.

- The necessary pressure indicators, both Digital as well as Analog Pressure Gauges, shall be provided for indication of Hydraulic Pressure on the Hollow Body.
- The Pressure Testing Equipment shall be provided with the following items/accessories and features:
- One set of the bottom cups, (for correct location / placing of Hollow Bodies)
- Two sets of Sealing-cum-Testing Head assembly for each type of three specified components.
- Arrangement for quickly changing the settings on filling station (depending upon the lengths / water levels in the Hollow Bodies).
- One set each of V-Block fixture of each conveyor (i.e. In-Feed and Out Feed Conveyors) and arrangement for quickly changing the setting of the conveyors-Spans, to accommodate for all the three types of Hollow Bodies.
- API the components / items used will be of superior quality i.e. of reputed makes/ manufacturers. The firm shall mention the makes / names of the manufacturers of critical bought out components used in the Equipment.
- The power pack w i l l be designed for ease of maintenance. All the values for all the functions shall be mounted at one station and there shall be a clear identity for values and its functions.
- All the seals used for Pressure Testing will be designed for 1200 Kg. per square cm. and at least two sets of spare seals shall be provided with the equipment.
- All the Non return valves of water emulsion line, will be of standard makes and at least two sets of standard N.R. valves shall be provided with the equipment. The N.R. standard valves must be located at convenient locations for ease of maintenance.
- Suitable Safety Guards/Automatic shutter will be provided to shut the complete Zone of Testing Station during application of pressure, to prevent any risk of accident, in the event of Hollow Body burstinq under pressure.
- A suitable Filtration Arrangement will be provided to filter the water emulsion returning to the main tank. Coolant tank with baffle plates inside the tank for coolant settling down, to be provided. Door shall have suitable dimension to ease in removing the filter for cleaning.
- Before entrance of coolant in the tank suitable, strainer will be provided for easy removal of dust & contaminated parts in coolant tank return line. Coolant tank shall contain baffle plates for setting of dust & contaminated parts.
- Plate ape Heat Exchanger of Tranter/ Alfa level make and 4 Tons cooling capacity will be provided with the Hydraulic Power Pack for Oil Cooling.
- Two sets of seals for all the Hydraulic Cylinders will be provided with the equipment.
- All the pipelines and hoses will be properly secured and do not brush with the door.

- The Six Axes Robot facilitates the transferring of the component from
- 1) In feed conveyor to loading-cum-filling station.
- 2) From Loading-cum-filling station to Sealing-cum-Pressure Testing Station (which is at the center of the Equipment. This station is equipped with a hydraulic cylinder/Ram to feed the filled Hollow Body upwards to the Sealing-Cum-Pressure Testing Head fixed at the top of Equipment.
- 3) From Pressure Testing Station to Dewatering /Emptying zone, Dewatering /Emptying Zone to Out-feed conveyor, (the dewatering can be carried out by inverting the tested Hollow Body in order to empty it and allowing the water to flow down in an intermediate Tank for filtering and re-circulation.
- 4) Finally transferring and placing the empty Hollow Body on to the out-feed conveyor,
- Suitable model of ABB /Kuka/FANUC make. Robot is suitable for the operation and environment, and is a current series Robot model and also that the Spare and Service Support for the Robot will be available for minimum 20 years in future.

- The in-feed conveyor: The in-feed conveyor to be placed at one end (Loading side) of the Pressure Testing equipment for manually loading of Input Hollow body from the user's tray to the in-feed conveyor in horizontal position.
- The out-feed conveyor: The out -feed conveyor will be placed at the other end ( unloading side) of the Pressure Testing Equipment for manually unloading of Tested Hollow Bodies from the out-feed conveyor {in Horizontal position) to the user's tray in Vertical position.
- Both the conveyors must be motorized chain driven type. The drive of each conveyor will be by VFD motor with gear box.
- The fixture of each conveyor will have capacity to accommodate different Ape of Hollow Bodies of diameter from 125 mm outside dia up to 155 mm outside dia. and length up to 1000 mm. It will facilitate the quick and simple setting for changeover to accommodate Hollow Bodies from one type to the other type.
- The In-feed and Out feed conveyors will be of robust design to cater the frequent handling of heavy Hollow steel Bodies

- Each conveyor w i ll have capacity to accommodate 10 Nos. of each type of specified Hollow Bodies. The conveyors shall be robust in designed for continuous mass production. Both, in- feed and out feed conveyors shaft have the same design.
- Expansion & Permanent Deformation Measurement System:
- The Pressure Testing equipment will be equipped with Automatic Expansion and Permanent Deformation Measuring System.
- To Automatically capture the initial reading on the external surface of the specified component, before the application of Hydraulic Pressure.
- To Automatically capture the Measurement of the Maximum Expansion of the specified component during the application of Hydraulic Pressure.
- To Automatically Measure of the Permanent Deformation of the specified component immediately after release of the Hydraulic Pressure.
- Expansion & Permanent set /Deformation measurement system shall have the facility to interface with the computer.
- The resolution & accuracy of the measuring system will be 1 micron.
- Measurement probe shall be LVDT/Infrared based with indirect probing. Mounting arrangement of measuring probe shall either be indirect probing or Non-contact type. The probe will be fixed & probe actuating mechanism will be movable for measurement of deformation. Make of measurement probe: Marposs / Renishaw / SONY with aIl system software backup.
- the values of each parameters measured,w i ll be captured, recorded, stored and retrievable , displayed on the screen for the operator.
- There will be provision for retrieval and for taking the printouts in the suitable format with Serial No. of Job, date, time, shift wise , daily and monthly reports.
- The software of measurement, displays and formats of reports will be made in consultation with the user to make it user friendly and easy to operate.
- The actual value of expansion and permanent set / deformation is displayed on the screen with respect to serial no., and the time of testing of particular component.
- Latest Industrial PC shall be supplied with the equipment to record the data and Lazer Printer to obtain Hard Copy of measurements values. Interfacing of equipment through PLC of Siemens S-7 1200 make,
- If the expansion value and the permanent deformation value are higher than the pre- determined allowance, the Hollow Body is qualified to be defective and hence suitable alarm (audio-visual feedback), fault message shall be given for the operator's alert. The values of such defective Hollow Bodies shall be indicated with a distinct color font in the display and the print-outs.
- Input hollow bodies are kept in horizontal condition on the In-feed conveyor near the input end of the P.T. Equipment.
- The operator actuates the In-feed conveyor to present the input Hollow Body to the handling Robot.
- The in-feed conveyor will automatically feed & present the input Hollow Body in horizontal condition, to the Handling Robot.
- The Handling Robot automatically picks up the Input Hollow Body from (the fix position of the) in-feed conveyor and places it in vertical condition, on the Loading-cum-filling station. (Water mixed with the suitable Rust Inhibiting Compound is automatically fed here inside the cavity/ of the input Hollow Steel Body (placed in vertical condition) according to the internal cavity/ volume of each body.
- After filling of the Hollow Body, the Handling Robot transfers it to the Sealing-cum-Testing Station in vertical condition. The Hollow Body is placed In such a way that the top open end /mouth of the Hollow Body is precisely located under the Sea ling-Cum-Testing Head of equipment.
- The filled Hollow Body under test gets automatically aligned to the Sealing-Cum-Testing Head of equipment.
- Automatic Lifting (by means of main Ram) of the filled Hollow Body to feed to the Sealing- cum-Pressure Testing Head.
- Sealing the mouth of fully filled Hollow Body by the Sealing-cum-Pressure Testing Head.
- Automatically bleed the Air, if any, arrested / trapped in the cavity of the filled Hollow Body.
- The measurement device is automatically placed/crowned on the specified location on the Hollow Body and initial reading (before application of pressure) is captured automatically.
- The required hydraulic pressure is generated in the cavity of the Hollow Body through the Sealing-cum-Testing Head and the required pressure is maintained for the preset time/dwell.

- Automatic Release/disengage (by mans of the ram’s downward stroke) of the Tested Hollow Body from the Sealing - cum - Pressure Testing Head and is brought down to the predetermined/ set Level so that the Handling Robot can pickup and further transfer the tested hollow body, for next activity.
- The Handling Robot further automatically transfers the Tested Hollow Body to next Emptying decavity/ over an intermediate tank.
- Emptying activity is carried out. The Handling Robot may tilt / invert the Hollow Body to make it empty in an intermediate tank. The intermediate tank shall have provision to lead the fluid back to Plain Tank of the Equipment for filtering and then for re-circulation.
- The Handling Robot transfers and places the empty Tested Hollow Body in horizontal condition, on to the out-feed conveyor.
- There will be a facility to carry out the aforesaid activities in Automatic Mode as well as in Semi-Automatic Mode.
- The operator manually picks up the Tested Hollow Body from (the safe zone o/ the out-feed conveyor and manually places the same on the User's Table in vertical condition.
- Semi-Automatic Mode : Each operation of semi-automatic Mode will be performed with the actuation of push button switch comprising of electrical control cabinet or in a separate Push Button Switch Console. Each semi-automatic operation shall be displayed in HMI (Make: Siemens). The data shall be recorded in a deformation measurement unit and it shall have a printer facility with RS 232 Port & USB Port for connectivity to P.C.
- Hydraulic pressure testing Equipment will be equipped with Power Panel, Control panel and Operator Panel.(Make Ritual. only) .
- API Panels will be of IP54 protected, made up of 14/16 SWGCRCA sheet and powder coated peddle gray in color. IL will be mounted near the equipment The panel(s) will be equipped with all standard switchgear like MCB, MPCB, isolators, LE D Indication lamps, panel lighting. (Make: Siemens/ABB/L&T).
- Power panel will equipped with (1) MCCB for incoming supply of suitable capacity. ( Make: ABB/L&T/Schneider/Siemens/Havells) (2) MCCBs for’ feeder of all drive motors. (3) All power connections will be routed through copper bus-bars of suitable size and current.(4) complete with its internal wiring through copper cables, with Digital energy meter along with calibration certificate (Make : L&Tquaser, HPL, Siemens, Conzerv.), selector switches, indicating lamps, etc. It will have adequate capacity of panel AC for cooling Make Kelvin / Rittal / Oler / Hyfra / Texa only.(Ambient temperature 50 Deg. Centigrade)
- Switching Surge Protection Device will be used for incoming AC supply & for 12/24 V DC control supply of suitable class.(Make: OBO Bettermann, Phoenix contact).
- All field wiring will be interface with control panels through suitable connectors.
- Control Panel will equip with Complete PLC system i.e CPU, Digital IOs and Ana log IOs (Make: Siemens). It shall have all necessary switch gears.
- Operator Panel will be equipped with HMI with 10 Inch Color Screen (Siemens), Emergency Push BuKon, Selector switches, and Push buttons to perform operations of from operator’s panel.
- All electrical(s) such as starters, fuses, pilot lamps, push buttons overload relays etc. will be mounted in the panel with proper identification mark.
- API Panels will have proper illumination inside. It will be provided with fluorescent lamp'2 for sufficient illumination and power receptacles of 220Volts, 5/15 Amp AC. All adapters/receptacles shall have compatibility with Indian equivalents.
- Power Panel will have a Copper strip inside for earthing of size 50 mm/6 mm. Two earthing terminals shall be provided. For all the electrical devices, provision for proper earthing shall be there as per I.E. rule.
- All Junction boxes for control wiring will be of Polycarbonate material with suitable size of terminal. Cable glands snaI1 be PVC. All junction boxes should be easily accessible for maintenance.
- All Junction boxes for Power termination will be made up of 14/16 SWGCRCA sheet and powder coated.
- Limit switches, proximity switches and Reid switches (Make: Baluff/IFM/P&F/Omron/Festo/ Technic-Euchner/ Honeywell/Telemecanique) is provided as a hardware limit to avoid any untimely override of the machine's stroke.
- 415 +/- 10%, 50 Hz. 3 Phase AC Power Supply will be provided by Customer. Customer will supply minimum 30 ltrs. of Copper Cable of suitable capacity for main power supply to power panel. main switch of suitable capacity wiII be provided for switching the main power supply. ( Make: L&T / Havells / GE).
- Firm will supply and erect all cable trays required for power and control wiring. Cable trays shall be perforated ape with cover. Firm shall indicate any civil work requirement associated with cable trays in General Arrangement Drawing, The complete Civil work will be in firm’s scope.
- All Electrical motors to be used in the band press shall have EFF2 efficiency ratings & suitable protection NPCB protection.(Make of motor: Siemens/ABB/CG/ WEG/Kirloskar& Sew Eurodrive/Siemens Flender/ Bonfigloili/Elecon in case of geared motor).
- SMPS power supply (take: Phoenix/IFM/Siemens)
- PLC : Complete Hydraulic pressure testing equipment will be controlled, using latest PLC of Siemens S-7 1200 make.
- Hydraulic pressure testing equipment will be control in two modes Auto mode for regular production and Manual Mode for setting each function of the equipment in manual operation using push button or Hall.
- Digital Inputs and outputs onboard or expansion, Nos. of Inputs and outputs to be decided by the firm as per their design. The firm shall provide 50% more nos. of I/0’s than what is presently required for subject operations of pressing the specified component, in order to have scope for adding some activities for future requirements.
- All necessary control and safety interlocks to be provided.
- PLC program shall be in Ladder programming with all the flags / bits, Rung / Network will be qiven a logical name according to their function.
- All care will be taken to handle critical interlocks. All interlock will be incorporated in program. Program will be simple and easy to troubleshoot.
- We will give online access to PLC to OFF. It will not be blocked with password of any type.
- HMI: Hydraulic Pressure Testing Equipment will have a HMI (Human Machine Interface) of Siemens make for representation of the operations and setting of different parameters. It will have following features:
- HMI will have illustration of all operational and process-related equipment in dynamic plant flow diagrams as color graphics screen with display of all required data in analog and/or digital form.
- The HMI shall be of minimum 10 inch color screen.
- All the variable parameters will be adjustable through HMI.

- Special sealing head, with complete sealing arrangement for sealing of Hollow Bodies to drawing No. SP- 770.
- Firm shall provide One set of location cups for placing each type of Hollow Body.
- The Supplier has offer and provide essential accessories of handling automation & handling Robot, including suitable work holding fixtures, Sealing-cum-Testing Head, expansion and permanent deformation measurement system complete and duly interfaced, for the component trials and proving of the Pressure Testing of components to drawing Nos. SM-377A , SP-848B. & SM 770, with the P.T. Equipment
- Production Rate: 40 Nos. per hour for each type of component in Auto Mode.
- The supplier will indicate before the pre-dispatch inspection, the no. of each type of Hollow Body (Limited to total 10 nos. Each) it requires for its setting trials.
- Proving of equipment's parameters to specifications.
- Proving of the accuracies of testing and the Cycle Time for the specified rated output for 40 Nos. / hr. of Hollow Bodv for each type of component.
- Carrying out the complete activities of Pressure Testing with the complete system and accessories, including the measurement of expansion and permanent deformation by the measurement svstem offered, on the specified components with the cycle time.
- Minimum 1000 Nos. of component of each type of specified components (i.e. to Components to drawing Nos. SP-377A , SP-848B & SP\-770) will have to be subjected for Production Trials to prove the accuracy of Pressure Testing with the complete Handling Automation and automatic measurement & recording of Expansion and Permanent Deformation and the specified Rated Output.
- Set of Manuals: We will provide 5 Sets of Operation, Maintenance and Safety Manuals including the details of Controls, Alarm listing and Safety interlocks, etc. for the equipment, automation including the handling Robot, along with the manuals required for electrical and electronics and Hydraulic features of the equipment and for the expansion and permanent deformation Measurement device, conveyors, etc.
- The manuals will provide detailed Hydraulic Circuit diagrams and specifications of all the spares / Hyd. Components / Seals with dimensional drawings and name of OEM. Firm shall also provide soft copies of electrical & electronic manuals
